Replacing the caliper restores the braking system’s balance, improves safety, and extends the life of the rest of the components.

The NV2500 is often used for commercial or heavy‑load duties, so any brake issue can compromise cargo safety and driver confidence. A rear caliper that has seized or worn can cause the rear wheels to pull to one side, leading to uneven tire wear and a higher risk of skidding on wet roads.

Preparing the Vehicle

Begin by lifting the rear of the NV2500 with a jack and securing it on jack stands. Remove the wheel by taking off all eight 21 mm lug nuts and the center cap. Keep the nuts and cap in a safe place; you’ll need them later. Place a drain pan beneath the brake assembly to catch any fluid that escapes when the hose is disconnected.

Before lifting the vehicle, double‑check that the parking brake is fully engaged and that the vehicle is on a level surface. Use a torque wrench to ensure the jack stands are properly positioned under the designated lift points. After the wheel is removed, inspect the brake rotor for scoring or warping; a damaged rotor should be replaced before installing the new caliper.

Removing the Old Caliper

The caliper sits behind the rear wheel and is attached to the brake hose by a 12 mm bolt. Unscrew this bolt and allow the fluid to drain into the pan. You’ll find two crush washers—one on each side of the hose—so keep them handy for reassembly. A useful tip: slide the valve stem into the hose’s hole before disconnecting; this stops leaks during the process.

When disconnecting the brake hose, keep a rag nearby to wipe any fluid that spills onto the brake components. The crush washers act as a seal between the hose and the caliper; if they are missing or damaged, the new hose may leak. Always verify that the hose is seated correctly before tightening the 12 mm bolt.

Next, remove the two 24 mm bolts that secure the caliper bracket. Hold the caliper in place to prevent it from sliding off the rotor. Once the bolts are out, pull the caliper away from the rotor. On the bench, disassemble the new caliper: remove the 10 mm Allen bolts, clean the slide pins, apply high‑heat paste, and reinstall the pins and clips. This preparation ensures smooth operation when the new unit is installed.

Installing the New Caliper

Position the new caliper bracket on the rotor, aligning the holes. Insert the slide pins and tighten them to 45 ft‑lb. Slide the caliper over the rotor, line up the two mounting bolts, and secure them to 111 ft‑lb. Reinstall the rubber boot over the bleeder screw to prevent leaks. Attach the brake hose, placing one crush washer on each side, and tighten the 12 mm bolt. Finally, reinstall the wheel, center cap, and all lug nuts.

High‑heat paste is applied to the slide pins to reduce friction and prevent galling. After greasing, test the pins by moving the caliper manually; they should slide smoothly without binding. The clips that secure the pins to the bracket must be installed on the outer side of the bracket to allow the pins to move freely.

Torque the lug nuts to 131 ft‑lb in a star pattern to ensure even clamping. Before tightening, clean the master cylinder reservoir and cap, then remove all fluid with a fluid extractor. Refill the reservoir to the maximum line with the manufacturer’s recommended brake fluid.

Bleeding the Brakes and Final Checks

With the vehicle still on jack stands, perform a gravity bleed starting with the right front wheel and proceeding clockwise: right front, left front, left rear, right rear. For each wheel, open the bleeder screw, pump the brake pedal five times, hold it down, then open the bleeder to let a straight stream of fluid flow out. Close the bleeder, repeat until no bubbles appear, and wipe any excess fluid. After bleeding all four wheels, verify that the master cylinder is full and that the brake pedal feels firm. If the pedal remains soft, repeat the bleed until the pressure is correct.

Gravity bleeding is preferred on the NV2500 because the hydraulic system is electric and the master cylinder can be difficult to access. By starting with the wheel farthest from the master cylinder, you allow any trapped air to escape first, ensuring a firm pedal feel after the final bleed.

After the final bleed, perform a quick test drive at low speed to confirm that the brakes respond evenly. If you notice any vibration or pulling, double‑check the torque on the caliper bolts and slide pins, as well as the alignment of the rotor and caliper.

Once the brakes are fully bled and the wheel is re‑torqued, the NV2500 is ready for safe operation. Regular inspection of the calipers and brake fluid will keep the system reliable and extend the vehicle’s service life.
